Manager of Quality and Continuous Improvement
Reported directly to the Plant Manager with responsibilities including Supplier and Manufacturing Quality and identification and facilitation of continuous improvement opportunities across multiple disciplines including design and support engineering, fabrication and paint, and after market and field service engineering; maintenance of and progress reporting relating to the Quality Management System; strategic planning and establishment of plant annual improvements goals.
• Established data collection methods for plant and customers resulting in accurate & actionable data allowing for targeted kaizen and Six Sigma projects to improve customer satisfaction; results included improved data collection methods, tooling modifications, supplied material presentation, packaging systems, receiving inspection processes, containment refinements, substantial scrap and rework reductions, and pull processes
• Created and managed divisional metrics and improvement targets enabling corporate and divisional monitoring against achievement objectives; efforts resulted in establishment of cross functional “Deep Dive” teams to analyze and address issues affecting First Year Failure and Defect on Arrival rates, Warranty costs, Internal First Pass Yield, and Supplier defect rates. Metrics improved across the board a minimum of 35% annually with internal savings of approximately $500,000.
• Implemented a qualification & certification process for the supply base that required collaboration between the Supply Chain Management, Engineering, Manufacturing and Quality Teams; established metrics review boards to monitor achievement against goals and develop action plans; built a collaborative environment between the division and the supply base by creating standard reporting systems and data sharing processes; supplier PPM reject rates improved 50% annually and supplier escapes to manufacturing dropped 85%; Qualified suppliers rose from 8 to 73 and certified suppliers increased from 0 to 32.
• Performed reliability analysis on warranty data determining high cost/high failure rate components and established a warranty recovery process with suppliers requiring root cause analysis, containment and corrective action implementation as well as recall programs where required; co-chaired Engineering Corrective Action Teams to address reliability issues; established warranty return analysis facilities and processes to define failure modes quickly; Warranty recovery increased from $200,000 in 2003 to $2.1 million in 2005; overall cost of poor quality decreased during this time from 5.8% to 4.1% on sales increasing by 30%.
• Established training and career development programs for direct reports as well as manufacturing and engineering groups
• Managed Quality Review Board for new and existing products utilizing various analyses and customer feedback to drive improvement in new and existing product; improvements resulted in manufacturing productivity improvements of 25% annually; increased customer satisfaction measured in terms of feedback and market segment growth from 46% to 52%.

Reported directly to the President of TVSLP with responsibilities including management of the supply chain, manufacturing, and customer quality processes and achievement of improvement objectives; implementation and training plans associated with continuous improvement processes and maintenance of Quality Management System; charged with performing contract reviews and providing leadership guidance on compliance issues, metrics and expanded quality requirements; direct customer interface responsible for delivery and acceptance of all product.
• Developed collaborative engineering processes which integrated Design For Six Sigma and DFMEA; these processes expanded to include Manufacturing Engineering as an integral part including PFMEA generation; results were a measured savings of $250,000 per release and a cycle time improvement from 1.5 years to 4 months.
• Created and expanded an on line data collection process utilizing bar code scanning technology; implemented dashboards at key manufacturing stations and on Management computers providing early alert system; developed Quick Response Teams to address issues immediately; Per unit defects dropped over 90% from 37.5 to 1.4 as a result of these actions.
• Project Team Lead associated with implementation of Lean Principles into key business processes including inventory (reduced 75%), build cycle time (reduced 85%), on-site vehicle inventories (reduced 90%), and test and reliability test program management (reliability improvements of 25% annually). These Lean principles also resulted in a steady one-piece delivery flow to the customer and 100% pull processes throughout the manufacturing cycle as well as 100% on time delivery to contract requirements for 3–plus years.
• Championed, developed, deployed, and provided training process plans, schedules, and guide books for the Continuous Improvement process at TVS which integrated Six Sigma and Lean techniques.
• Expanded capabilities of calibration and non-destructive test laboratory to allow for analysis and definition of failure modes on supplied materials and used value stream mapping techniques to define a process for quick response that included the supply chain and how they were expected to respond; this eliminated over 90% of requirements for off-site testing resulting in ROI of $500,000.
• Developed a coordinated, metrics based Supplier Performance reporting and Continuous Improvement process resulting in a better than 95% improvement in supplier performance over 3 years.
• Managed successful project to increase Quality Management System accreditation from Mil-Q 9858, to ISO 9001-1994, to ISO 9000-2000, and finally to ISO/TS 16949 over two years.
• Established a “Visit the User” process bringing Manufacturing and Quality personnel to speak directly with the users of product to see and understand their issues resulting in increased customer satisfaction levels and identifying improvement opportunities.
